Every hour of ground time costs the operator money, so the calculation is straightforward and the decision is usually made in minutes. These trips are typically small and light — a box, a wheel assembly, an avionics unit — and are flown by whatever piston, turboprop or light jet can be crewed fastest. Speed of dispatch matters more than aircraft efficiency.

Production-down and line-critical freight

The Midwest manufacturing base drives steady demand for the same logic applied to factories. A stamping die, a bearing set, a batch of components held at customs, a replacement controller: if the line stops, the cost of the aircraft is a rounding error against the cost of idle labour and missed shipments. These loads are heavier and bulkier than AOG parts and are frequently palletised, which pushes them out of business jets and into freighters.

Time-definite and high-value shipments

Some freight charters exist because the cargo cannot sit in a network: pharmaceutical consignments with a temperature window, high-value electronics that will not be left in a sort facility overnight, clinical trial material, currency and secure shipments, live animals, and equipment moving to a trade show with an immovable install date. Here the value is chain-of-custody and a single, direct movement rather than raw speed.

Outsize and heavy loads

Anything that will not go through a passenger-aircraft door needs a main-deck freighter with a cargo door and a floor rated for the load: generators, transformers, presses, aerospace structures, drill assemblies. These take longer to arrange than a parts run because the aircraft must be positioned and the loading plan engineered, and because the ground equipment at both airports has to be capable of handling the piece.

What fits where: aircraft, doors and payload

The constraint that catches shippers is almost never total weight. It is the door. A business jet's baggage compartment door may be under two feet across, so a 300 lb crate measuring four feet on a side simply will not go in regardless of what the payload chart says. Give a dispatcher the dimensions of the largest single piece before anything else, because that single number decides the aircraft category.

Density is the second thing shippers get wrong. Two thousand pounds of machined steel occupies a corner of a turboprop; two thousand pounds of foam-packed enclosures fills the whole cabin and forces you into a larger aircraft. Work out the cubic volume of the consignment as well as its weight, and say whether pieces can be stacked or turned. An hour spent measuring before the enquiry regularly saves a category of aircraft and several thousand dollars, and it prevents the worst outcome, which is an aircraft arriving at a dock that the load will not fit into.

Below that, the practical hierarchy runs from single-engine and piston aircraft for small parcels on short regional runs, through turboprops that are genuinely freight-friendly thanks to large cargo doors and flat floors, to business jets used mostly when the shipment is small and the distance long. Above them sit dedicated freighters: converted turboprop freighters, narrowbody freighters with palletised main decks, and widebody or specialised outsize aircraft for the pieces nothing else will take.

Airport choice follows the aircraft. Gary/Chicago has 7,000 ft of runway, no curfew and a strong record with heavy and unusual movements, which makes Gary the region's most flexible option for a 02:00 freighter departure. DuPage offers the longest general-aviation runway in the area for a fully loaded departure, and Rockford is the established freight field for larger main-deck operations. For small parts runs, proximity to the warehouse usually beats runway length, and the turboprop fleet will use almost any paved field in the region.

Regulatory realities: Part 135 freight, hazmat and temperature control

On-demand freight is flown under 14 CFR Part 135 by the same category of certificate holder that carries passengers, with cargo-specific operations specifications. The certificate, the maintenance programme, the pilot qualification standards and the crew duty limits are all the same framework described in the FAA's Part 135 material. That matters commercially: an operator cannot launch a crew that is out of duty time no matter how urgent the load, which is why a genuinely time-critical shipment tendered at 23:00 sometimes cannot move until morning.

Dangerous goods are the area where shippers most often assume too much. Carrying hazardous material by air requires the operator to hold the relevant authorisation, the shipper to classify, pack, mark, label and declare the material correctly, and the crew to have the training to accept it. Lithium batteries, aerosols, compressed gases, flammable liquids, corrosives, magnetised material and many adhesives and resins all fall in scope. Some operators accept none of it, some accept limited categories, and a few are set up for the full range. Declare it at the enquiry stage — the FAA's hazardous materials safety guidance explains why an undeclared shipment is both a safety issue and a legal one, and an undeclared load discovered at the ramp is a cancelled flight.

Temperature-controlled freight has similar honesty requirements. Most on-demand aircraft do not have an active temperature-controlled hold; what they offer is a heated or unheated compartment, a cabin at broadly comfortable temperature, and limited ground exposure. Pharmaceutical and life-science shipments therefore usually travel in validated passive packaging with data loggers, and the charter's value is the reduction in transit and tarmac time rather than active refrigeration. What the price is built from

Compared with an equivalent passenger charter, small-parcel freight often prices lower because catering, cabin service and passenger handling disappear, while heavy palletised freight prices higher because it needs bigger aircraft and real ground equipment.   • Aircraft type and positioning. Freight charters are usually one-way, so you are paying for the aircraft to reach your origin and to leave your destination. Positioning can exceed the revenue leg on an unusual pairing.
  • Urgency. A three-hour launch costs more than a next-morning departure, because it takes the aircraft off other work and may require calling out a crew.
  • Weight and volume. Bulky low-density freight fills a cabin long before it reaches the payload limit, which pushes you into a larger aircraft than the weight suggests.
  • Ground handling and loading equipment. Forklifts, main-deck loaders and dock access at both ends, plus labour for loose-loading, all appear in the quote.

How quickly can a cargo charter depart from Chicago?

For a small AOG part, two to four hours from confirmation is realistic when a suitable aircraft and a legal crew are available in the region. Is a cargo charter cheaper than a passenger charter on the same aircraft?

Usually slightly, for the same airframe and routing, because catering, cabin service and passenger handling fall away. The saving is modest. What changes the total far more is that freight is often one-way, so positioning at both ends is exposed rather than absorbed into a round trip, and that heavy loads push you into larger aircraft with higher hourly costs and real ground-equipment requirements.

Do you handle customs and export paperwork?
